Cast metal is any metal object formed by pouring molten metal into a mold and letting it solidify into a specific shape. It is one of the oldest and most widely used manufacturing methods in the world, producing everything from engine blocks and manhole covers to jewelry and cookware. If you’ve ever picked up a cast iron skillet or looked at a fire hydrant, you’ve handled cast metal.
What makes casting distinct from other metalworking methods is that the metal starts as a liquid. Rather than being hammered, bent, or machined from a solid block, the material flows into a cavity that defines its final form. This allows manufacturers to create complex shapes that would be difficult or impossible to achieve by cutting or bending solid metal.
How Metal Casting Works
The casting process follows a consistent sequence of steps regardless of the specific metal or technique being used.
It starts with patternmaking, where a replica of the finished object is built from wood, metal, or plastic. This pattern is used to create the hollow space inside the mold. Next comes molding, the process of preparing the mold itself. Some molds are made from packed sand (which gets broken apart after each use), while others are permanent metal molds designed to be reused thousands of times.
Once the mold is ready, the metal is heated in a furnace until it melts completely, then transferred to a ladle and poured into the mold through channels called gates and risers. The molten metal fills every detail of the mold cavity, then cools and solidifies into the desired shape.
After the metal has hardened, the casting is removed. For sand molds, this involves a process called shakeout, where the sand is broken away from the finished piece. For reusable molds, the part is simply ejected. At this point, excess metal from the gate and riser system is still attached to the casting and needs to be cut away with a band saw or chipping hammer. The piece then goes through cleaning with tumbling barrels, air blasts, or pressure washers to remove any remaining sand or scale.
Many castings also undergo heat treatment, a controlled cycle of heating and cooling that reduces internal stress and improves the metal’s physical properties. Finally, the finished parts are inspected for structural integrity before they ship. Testing methods range from non-destructive techniques (like X-rays or ultrasound) to destructive tests where sample castings are cut apart or stressed to failure.
Metals Commonly Used in Casting
Not every metal casts equally well. The best candidates melt at manageable temperatures, flow easily into mold cavities, and shrink predictably as they cool. Six metals dominate the casting industry.
- Gray iron is the workhorse of the casting world. It absorbs vibration well, holds its dimensions precisely, and has high compressive strength, making it ideal for engine blocks, machine bases, and pipe fittings.
- Ductile iron offers greater strength, better wear resistance, and improved toughness compared to gray iron while maintaining a similar weight. It handles impacts that would crack gray iron, so it shows up in gears, crankshafts, and heavy-duty brackets.
- Aluminum resists corrosion, conducts heat and electricity well, and retains useful strength at temperatures up to roughly 400°C. Its light weight makes it the go-to casting metal for automotive and aerospace parts.
- Steel delivers high tensile strength, good fatigue resistance, and strong performance at elevated temperatures. Adding chromium and nickel improves its corrosion resistance. Steel castings are common in mining equipment, valves, and structural components that must handle heavy loads.
- Copper and its alloys (bronze, brass) offer excellent electrical and thermal conductivity along with good ductility. You’ll find copper castings in plumbing fixtures, electrical connectors, and marine hardware.
- Zinc melts at a relatively low temperature (around 419°C), which means lower energy costs per part. It flows into molds quickly, solidifies fast, and produces parts with excellent surface finish and dimensional accuracy. Zinc die castings are common in small, intricate consumer products like door handles, zippers, and toy cars.
Where You Encounter Cast Metal
Cast metal is everywhere, though you may not recognize it. In your kitchen, cast iron skillets and Dutch ovens are literal castings. The burner grates on a gas stove are typically cast iron or cast aluminum. Outside, fire hydrants, manhole covers, lampposts, and park benches are almost always cast metal.
Under the hood of your car, the engine block, transmission housing, and brake calipers are castings, usually aluminum or iron. Industrial settings rely on cast metal for pump housings, valve bodies, turbine blades, and the heavy frames of machine tools. Even in electronics, small zinc or aluminum die castings form the housings for connectors and handheld devices.
The reason casting is so widespread is simple: it can produce shapes with internal cavities, thin walls, and complex curves that would be extremely expensive to machine from a solid block. A single pour can create a geometry that might otherwise require welding dozens of separate pieces together.
How Cast Metal Differs From Wrought Metal
The main alternative to casting is wrought metalworking, where solid metal is shaped by rolling, forging, pressing, or bending rather than being melted and poured. The two approaches produce parts with meaningfully different characteristics.
Cast parts tend to be stronger at sustained high temperatures because of their grain structure and higher carbon content. This is called creep strength, the ability to resist slow deformation under constant heat and load. That’s why furnace components and exhaust manifolds are often cast.
Wrought parts, on the other hand, generally handle rapid temperature swings better. Their thinner cross-sections create less internal thermal stress, giving them superior resistance to thermal cycling and thermal shock. Wrought metal is also typically free of the internal defects (tiny voids and pockets of porosity) that can occur in castings during solidification.
From a cost perspective, casting can be cheaper per part because it skips most fabrication steps like welding and machining. However, a pattern must be made for each unique design, which adds upfront cost. That makes casting economical for production runs of hundreds or thousands of identical parts but less practical for one-offs. Wrought fabrication is often more cost-effective for small quantities or custom work.
Weight is another consideration. Cast parts are almost always thicker and heavier than an equivalent wrought fabrication. Wrought alloys can be rolled down to near-foil thicknesses, and switching from a cast design to a wrought one can reduce weight by 50% or more in some applications.
Common Casting Methods
Sand casting is the most traditional approach. A pattern is pressed into a mixture of sand and binder to create the mold, molten metal is poured in, and the sand is broken away after cooling. It works for parts of almost any size, from a few ounces to several tons, and the tooling costs are low. The tradeoff is a rougher surface finish and looser dimensional tolerances compared to other methods.
Die casting uses permanent steel molds (called dies) and forces molten metal into the cavity under high pressure. This produces parts with tight tolerances, smooth surfaces, and fine detail. It is best suited for high-volume production of smaller parts, particularly in aluminum and zinc.
Investment casting, sometimes called lost-wax casting, begins with a wax pattern that is coated in ceramic. The wax is melted out, leaving a precise ceramic mold. This method produces exceptionally detailed parts with smooth surfaces and is used for turbine blades, dental implants, and jewelry.
Each method involves the same fundamental principle: liquid metal takes the shape of its container and holds that shape permanently once it cools. The differences come down to mold material, how the metal enters the mold, and the precision and cost of the final product.
